The design process for our wireless charger began with extensive ideation and sketching, exploring various forms and structures to create a product that is both functional and visually striking. The design direction for the ideation phase was centered around incorporating a lightning bolt-inspired shape, symbolizing speed, power, and energy.
Key elements from these initial sketches were carefully refined and selected to develop a final design that accommodates both vertical and horizontal orientations of the phone. This ensures maximum user convenience, allowing for seamless charging whether for media viewing, calls, or everyday use.
By iterating through multiple design possibilities, we arrived at a solution that not only enhances usability but also reflects the dynamic energy of a lightning bolt. The final design is a result of thoughtful exploration, blending aesthetic appeal with functional innovation to create a versatile and user-friendly wireless charger.


CAD Modelling & Simulation Analysis
After finalizing the design direction through ideation, the selected concept was translated into a detailed 3D CAD model. This step allowed us to refine the form, proportions, and structural integrity of the wireless charger, ensuring that it met both functional and aesthetic requirements.
To validate the design, simulation analysis was conducted, focusing on stress analysis to evaluate the charger's ability to support the weight of a phone. This process helped identify potential weak points, optimize material distribution, and enhance overall durability. By analyzing the structural performance, we ensured that the final design is stable, reliable, and capable of securely holding devices in both vertical and horizontal orientations.

Design for Additive Manufacturing (DfAM)
With the CAD model and simulation analysis complete, the next step was to optimize the design for Additive Manufacturing (AM). This phase focused on refining the geometry to ensure efficient, high-quality 3D printing while maintaining the structural integrity of the wireless charger.
Key considerations included:
- Minimizing material usage without compromising strength, ensuring cost-effective production.
- Optimizing part orientation for better surface finish and reduced support structures.
- Enhancing structural features to improve durability and stability when holding the phone in both vertical and horizontal orientations.
By applying DfAM principles, we ensured that the design was manufacturable with precision and efficiency, leveraging the benefits of additive manufacturing to create a product that is both visually striking and functionally robust. This step set the foundation for a seamless transition to prototyping and final production.



Post Processing & Assembly
Once the wireless charger was 3D printed, it underwent post-processing to achieve a refined finish. This included support removal, surface smoothing, curing and finishing treatments to enhance durability and aesthetics.
After post-processing, the assembly phase ensured that all components, including the charging coil and electronics, were securely integrated. The unit was then tested for stability, alignment, and functionality, guaranteeing a seamless wireless charging experience.
